I had some of the same issues with my KT 17 several years ago.. The front bushing in the starter was worn...Like these guys have said... I pulled the engine out and engaged the starter on the bench with the covers off so I could see what was happening.. The loose bushing was letting the bendix gear ride up on the flywheel teeth... sometimes it would lock up, sometimes it would grind and make noise... The bushing wasn't very loose but it sure was causing issues..
DB electrical had a very affordable starter that has worked great for 5 or 6 years.. I think it was about $65.. Kohler wanted BIG bucks for it.. Either way if you don't get the issue fixed it will cause bigger issues soon Just my thoughts, hope it helps

I just had to replace a "6 month old" starter because the mounting was off and the holes got wallered which let the starter shift out of alignment when engaged and as Jay said the nose bushing prematurely wore out too because of all being made of mexinesium. It started making an awful noise and if I didn't address it soon it was going to ruin my flywheel. Gotta love aftermarket sometimes.

Sparks as in electrical? You see them in the daylight?
Or sparks in shadows, not real light? And a noise, like tinny, grinding sound? What I was thinking, like the bendix rubbing on a engine tin that wasn't installed properly. Or if it was a constant sound, this would not apply. Only when the starter is engaged.
